A little more measuring revealed that even lowering the tank with the heat gun won't make the plastic line up.  I think Pro Circuit spaced the subframe back at the top so the plastics will line up.  I'm actually going to try to call them tomorrow and see if they will reveal some secrets of the swap.  If not, I may just wait until their kit comes out since I have all the stuff already.  No sense tearing stuff up just to try to reinvent the wheel.
The more I think about it, the more I think that that I need to heat the tank and space the subframe.  I may try that before giving in and calling PC.  It would feel a lot better to figure it out on my own.   Like a blind squirrel finding a nut.  :-D

I got my Dirt Bike in the mail today, and low and behold it has an article on this very conversion.  It confirms that they used 250F parts, that the subframe has to be moved out at the top, and that the tank was not modified.  I am going to try to fit my parts to my 2005 KX 125 to see if that makes any difference in tank fitment, otherwise I am going to heat mine.  

Here are some new pictures they didn't show in the e-mail.  They did there top subframe spacing bracket exactly how I was going to do mine.  It's nice to know I'm on the right track.

Looks like they have a pretty good build up off the airbox to get it in position also

I should know more about it next week.  The airbox and cover were back ordered; they finally shipped out today.

So I tried the conversion on my 125, and it was about the same as my 250.  I think I will need to just heat the tank a little bit to get it to fit correctly.  It's a little off at the back tank bolt.  Anyway, here's everything on my 125:



The rear end appears to be a little low because the front is up in the wheel chock.

Your definitely getting it closer.  Looking good!

Sorry, life keeps getting in the way.  That and my nearly 400 picture links to fix.   :-D  I am going to try to get something written up on Friday for posting via Imgur, and I'm going to need some examples.  I will work on this thread, my aluminum build thread, and my 2003 500 conversion first.  Stay tuned.

I got off this project when I decided to buy the frame and other bits from the guy I got the subframe and tank from to do an actual 2017 conversion.  A couple of weeks ago, another member posted a link to an eBay kit that looks really well thought out.  It included a spacer for the airbox that will solve a problem on my conversion, so I negotiated a deal with the guy to buy a kit and include an extra spacer for a bit more.  I think I'm going to try the kit on Goliath or my son's 04, as I still have a few bits left over.  I'll post pictures once I get the kit in my hands.
