Hey fellow KX fanatics!!  I along with Sandblaster have been tasked with building Sean's new KX500.  Parts are already being created and phone calls are already being made.  We have big plans for this bad boy as well as the current KX500.  Read the written summary in the link and you'll understand what is being done.  I only ask one favor.......I have already gotten tons of positive feedback on this but I have also gotten 1 very unprovoked negative PUBLIC comment on social media.  I ask that if you don't share the same view as I do that is fine, but please no negative comments.  BRAAAAAAP!!

There is a lot happening behind the scenes..
Oscar just touched on a few key points.
We are going to build Sean the best bike we can with what money, time, and materials allow.
If you have something special that you want to donate, please let us know.
And... I want to thank all of you that helped make this kind of build possible.

I remember Motorrad making a comment on the spiffy washers that were on Destry's new bike a while back...

Oh yes... those washers would look very nice...

Here is verifying the fitment of a aftermarket brake lever.
I believe we will be using Hammerhead when the build is actually done..

I will be testing with Sean this weekend.  He will be riding His KX500 by Frenchie, My KX500 by Motorrad and Mohave's KX500 by Sandblaster.......going to get a feel for the type of power he is looking for.  We are even going to have him ride my CR500AF just so he can comment on the different engine characteristics.  Should be fun  :-D

I am strapping my Go Pro on Sean's helmet for on board data on all the bikes and I will be doing video of his verbal analysis after each ride.  So there will be lots of footage shot for data purposes.  I will try to put together a video of the entire day for viewing enjoyment.  In the mean time I leave you all with this photo of this awesome machine and Sean's KX500.......... :-D

This is probably the nicest used trans from a KX500 that I have seen in the recent past but leave it to Jason to find some gears that just aren't up to his standards.

I made a bit more progress today.
Machined the slots out to 25mm and assembled with a complete KX450F rear wheel, axle, spacers, ect..

Sean already has a newer master cylinder on his bike so that should be ok.

That stator coil looks far bigger {more wire ] than a stock stator ,maybe thats the reason the reading is high?
i got a reading of 290 from a larger stator coil before

I've had more then a few that were in spec but then again I've probably had 30 or more at one time or another.
More often then not they are out of spec  :|

The one thing that surprised me was new factory parts, gears, shift forks, shift drum ect that were not in New spec...
Sure, they were still under the service limit but come on... New parts not in new spec???

I know you ran into that a time or two motorrad...

I took Sean to LACR this past Saturday for a test.  He brought his KX500, Mohave Greg brought his KX500 (Sandblaster built) and I brought my KX500 (Motorrad built) and CR500AF.  Sean was able to test the 4 bikes back to back and give very valuable feedback on the characteristics of each one.  We now have a VERY good idea of the motor that will be built for Sean.......Regarding the rear brake........Sean came in after 4 laps on Greg's bike with the rear tire locked up.  We feared that the tranny had failed and locked up.  What had actually happened was Sean heated the brake fluid so much that it built up tremendous pressure which locked up the rear brake.  I took a wrench to the bleeder and when I took the rubber boot off it literally POP'ed off.......When I cracked the bleeder the rear caliper made a loud POP sound and the rear brake released.  I know for a fact that Sean has cooked the rear brakes on the KX500 to the point that the pads would be bent in a "U" shape.......This is something that used to happed to the Ty Davis.  We should have better luck with the KX450 rear system on the bike.  Sean has told me that he uses the rear brake on the KX500 during a moto that it will completely fade by the 4th lap.......so he has learned to handicap himself by riding a complete race without a rear brake.  Once we fit him with a better rear brake that he can use, his lap times and track performance should increase.

Yup... Since the master cylinder is from a late model KX450f the reservoir extension will work nicely  :-D

Even with the fluid heating up it should release through the little bleed hole in the master cylinder unless it is plugged or the piston is not pulling back enough to clear the bleed hole.

Just a hint...
The CR had the most low end but died into the mid range..
Motorrads engine came in second for low end to mid range.
Mine was dead last for low end :x
Mine was first for mid to top  :-D
But that wasn't unexpected.
Sean want's a grunt engine..
Sean said that he could tell that my engine and Motorrads were very similar.
That's no surprise...  :lol:
But here is the differences.
Motorrad's has the bottom of the exhaust port blended and mine doesn't.
Motorrad's has piston skirt mods and holes all over the place... Mine only has a few oil holes.
Mine has the Kips drum wall removed and the port walls blended, Motorrad's doesn't.
Motorrads was running a FMF Gnarly pipe which is a good low end pipe.
Mine is on a PC2 which is better for top end.
Motorrad's is using a VF2 with boot mods.
Mine is a stock reed block with After market petals.
Motorrad's and mine are both using stock carbs but Motorrad's has a new top secret stealth needle in it..
And remember, these differences aren't like WOW CRAZY differences... Just noticeable..
So we are going to give Sean something with a little more grunt.  :-o
But you will have to stay tuned for the specifics.

We have a very good idea of the power that Sean want's for the new KX500 and there are a few methods to achieve this power.  Discussion based on the analysis of the test video's still needs to take place in order to decide the best route to take on this build.  We won't keep any secrets as the purpose of this build is to make the technology information available to all but for now I won't speculate until we decided on the final build specs

It's 3:33am Pacific Standard Time and I just finished the video I created from the GoPro footage, video footage and pictures taken on test day.  It came out to be a 30 minute video.  I didn't included the footage of the long post test discussion that Sean and I had at his house because it is too long.  I will try to upload that interview separately very soon......Just have to get the stamp of approval from Sean (even though he will say "hell yeah dude") before I can post it.

Sean didn't say that my motor had more bottom than his......He said that he liked the way my motor made power throughout the entire RPM range.  He said that the Mid to Top felt better than Greg's motor but that may have been because of jetting and that my jetting was more spot on.  I will send Motorrad and Sandblaster a flash drive with ALL the footage with Sean's verbal analysis and the go pro footage so you can hear all the engines operate on the track back to back.  My motor is set up more for mid to top for desert and it is unknown what Sean's true engine set up is as the previous builder did not provide them with any details.  For all we know my "desert" setup may be better than what the other builder did for him.  We won't know how Sean's KX500 engine was built until we tear into it and analyze it.  Sean's gearing and my gearing were the closest in the test as he was running 14/51 and I was running 13/45.  More to follow.

What are you guys doing to the clutch?  Other than a basket?  I just posted over at kxguru on the kx450f vs k5 basket.  I'm in the exact same boat as you guys.  I already run the hinson k5 basket but want to swap out the rest.  Just wondering what's happening here?

The clutch basket is in such good shape we probably won't do anything special... except perhaps some REM micro-polishing and Cryo of the gears and perhaps some polishing of the basket ears... Extended clutch arm... re-routed and straightened cable... At this point most of the build is up for discussion as very little has been finalized..

Comp Edge is definitely a possibility......Just don't know when....We try to hit up LACR because it our local track but a change of pace is always nice.

I'll tell you what I did with my swing arm and it has proven itself to resist scratching as well it looks good. What I did was went and got some spray on truck bed liner( black). Taped off where I wanted to put stickers/ graphics and such. Then I put the bed liner on as I would have if I were painting something. Looks good and I should get some pics to send along. But no longer have to worry About scratches. I also taped off all spacer and bearing holes as well as where the chain tensioner and axle go. It's just an idea. If you don't give it s second thought, that's ok. But it looks and works great. as far as added weight of the stuff, I can't imagine it's too much. But the scuff and gouge resistant properties of it can't be beat. Keep the good work up

Push to bearings out... Clean it up.... Put a cleaned up old bearing or just the outer sleeve back in there and tig weld the aluminum up.
Press the old bearing or sleeve out...
Now your ready for new bearings and seals...  8-)

The only concern I have is that I may have removed too much material from the center section...
Since this is Rev 2..... I have already started Rev 3  8-)
But I fully intend to finish Rev 2 and let Sean destroy it...

We have been really busy with several aspects of this build.
It is amazing how much work goes into organizing who is doing what and shipping parts all over the place.
Vendors, sponsors, and builders.... it is really amazing...
Not only that but we have also been busy rebuilding Sean's current bike.
No details as of yet to release but don't worry, there is a full write up coming...  8-)

This is my buddy Tommy Roberts.  Tommy is my age and was 18 years old in 1996 when Kawasaki Team Green signed him to the factory contract and the KX500 that was supposed to be Danny Hamel's.  Tommy and Danny were very close and I could think of nobody better to get that ride.  Well Tommy came over today and hung out with me.  Since Tommy was one of the fastest and best at changing BIB Moose tubes I gave him a little project.  Thanks Tommy for mounting new rubber on Sean's bike for me.

I saw you mention the write will be coming but can I ask questions anyway?  about the rear caliper, did you weld tall cooling fins on and port the caliper?  what do you expect from the devol cooler?  think it will make a difference?

I have two different calipers.
One has the welded cooling fins from a 94 ATK 406 and is ported.

The other is stock but will use the Devol cooler.

I can use the Devol cooler with the ported caliper but it sticks out to the side a bit and I would like to avoid it if I can.

I have a 4th revision if I need it but since the Devol cooler is suppose to reduce temps by 30% I hope I will not have to build it  :-o

Did a Google search and saw lots of examples of ported calipers.  I like the idea of porting.  you see any reason why a guy couldn't port all 3 calipers on his sport atv?

The big issue I see is aluminum gets softer at fairly low temperatures which is why I believe most calipers are so thick.
Porting can help keep the brakes cooler but it also weakens them.
So how much is enough, or too much?
We will find the sweet spot on ours eventually  :lol:

WPC Treatment really came through for us on this build.
This engine should shift smoother and have less gear drag resulting in longer life parts and less HP being wasted in the gear box.

Ladies and Gentlemen.....
Just got back home at about 8 this morning... LONG DRIVE..... We will have a lot of info to share so please be patient... I'm beat  :-o
If you want the quick n dirty...
First race we had a axle block give way allowing the axle to move and popped the chain... DNF
Second race a cotter pin came out of the foot peg on the second lap.
That allowed the foot peg pin to work it's way up and prevent the rear brake lever from being actuated.
So Sean toughed it out with no rear brake and finished 22nd.
Barring two really stupid issues Sean said it was the best bike he ever rode.
The engine has a ton of controllable torque, yet still had enough HP to Groost Jeff Emig... More on that later  :-D
The suspension was excellent, the brakes were amazing, and the bike looked awesome.
All of us at KX Guru Racing worked really hard to pull this off with little money, time, and resources.
All our people that were involved deserve a big pat on the back... I'd rather cut them all a huge check for their efforts but that's not gonna happen  :lol: so... THANKS GUYS!!!

I think the whole team will be recovering for some time... I know I will be...

The WPC treatment is a micro shot peen process that puts microscopic sized dimples on the surface of the parts.
I only rode the bike for a few minutes... I didn't want to be the one who wrecked Sean's new bike... lol
However, what I could tell is for a new engine it shifted amazingly smooth...
I'm getting ready to start my next personal K5 engine build and it will be WPC treated.

Going into something like this you have to be realistic.
Once we all sit down and record our experiences you will all better understand why we are thankful for what all took place.

Way more bottom and mid range then a stock KX500.
