I'm game to look at this... But before you look at if it will fit... first need to look at gear ratios to see if there is anything to be gained. Or not. (6 gears doesn't always mean faster speed)

Here are the Gear Ratios for an 87 Tecate 4:

Primary Ratio - 2.818 (62/22)

Crankshaft 22 tooth
Flywheel 62 tooth

Transmission
1st - 2,357 33/14
2nd - 1.750 28/16
3rd - 1.388 25/18
4th - 1.150 23/20
5th - 1.00 24/24
6th - 0.880 22/25

Final Drive Ratio - 3.00 (39/13)

Sprockets
Stock C/S - 13 tooth
Stock axle - 39 tooth

Overall Drive Ratio 7.440 @ Top Gear

Okay ran the numbers in gearing commander..

IF you just swap the tecate 6 speed into the 500.. and gear it so you have the same top end speed as stock kx500(14/47). you need to run a 15/45 sproket for all to be equal.
and by the time you do that.. First gear only has a 1mph differance between the two trannys... so you basically just end up with a extra gear somewhre in the middle..

NOW... if one could use the tecate trans, and somehow get 4th and 5th from the kx500 tranny to fit into 5th and 6th locations on the tecaty shafts... you would have a good tranny...... But now you are into very unlikley to work territory...

If you don't gain a creeper gear at the bottom, or a higher gear up top, I can't see much use. I've never felt the need for a closer spread in the middle. Putting the 5 speed gears onto a 6 speed shaft does seem unlikely... very likely the 5-speed gears are wider.

Will the shift drums/forks fit?

I never said any of it would fit...

I just ran the numbers to see if it was even worth looking into further.. and its not..

unless your just looking for braggnig rights.. or want an extra gear to shift through between stop and top....

Id love to find a 6 speed that would fit the K5 that would give a 2.35 first, and a .690 6th ratio

GREETINGs, I'm Building K5 for WERA road racing. I need 6 gears, Why ? 1ST is to low...This is what I'M thinking IF the Tecate 4, gears would fit in the K5 cases,,,, Take 1st gear OUT and replace it with 2nd,

replace 2nd with 3th,

replace 3th. with the 4th. K5 gears

then use KXL650 - 4th which is an overdrive,

then the KX5 -5th gear,

then use KXL650-5th gear which is an overdrive gear also,

for the 6th gear. What u thank about that

-- KXL650, 4 and 5 gears are taller then
K5 - 4th and 5th gears...and thay give you an extra 25 mph....over the K5 fifth gear.

If only it was that easy..

Few issues...
first gear is part of the shaft... cant just be "removed"
on the Tecate tranny 3rd and 4th gear are one piece... so cant just change thsoe around..

I have looked into using KLX650 gears... 5th is the same gear ratio (tooth count)... but differant primary which is the change (if memory serves)

and finaly... nothing would line up .. (shift dogs, shaft splines, etc etc)..

the tecate 4 is a balance shaft engine, I highly doubt the gears would fit in the K5 case. but I could be wrong.

Thats the way we discover new things... thinking outside the box... Now go look at other bikes and find a a tranny ratio that will work..

Or go amd make a custom tranny (make one for me to test for you also)

6speed might be the difference from bogging/reving in a corner im thinking... its all about having the optimal gear ratio throughout the acceleration band, but weather or not the rider could keep it in the right gear at the right time...

for me, i would just rather have a taller fifth. has anyone else made an overdrive fifth other than stewart?

As far I know(and many of us), only stewart has made a longer 5th gear.
The KLX650 has a different first and third gear ratio.
Maybe in the future some day I wanne make a taller 5th, don't wait on me.

Me personally don't see the need for a six speed in the case of the KX500. (especially given the ratio breakdown that motorrad specified) . There is no advantage to a "close ratio" gearbox with a big bore 2 stroke. "maybe" in the case of a KX500 woods bike, but that type of application is really a mismatch to what the KX500 was intended for. If your "bogging" a KX500 there is something seriously wrong either with your engine or your gear selection skills. If Kawasaki truly saw an advantage with a six speed, it would have been used at least on their factory desert race bikes.
