is the fit and finish  going to be the same, plus the down time for a pipe to be made.

Weld a KX500 header to the CR500 pipe. You may also have to provide some additional clearance on the pipe for the water pump hose or you could invert the cylinder hose connection and use a Service Honda hose. It's a "U" shape near the cylinder connection instead of the stock straight hose and moves the hose more to the front of the bike providing more clearance. As far as any frame issues go on the steel frame with the CR500 pipe for mounting mods or clearance issues I can't help you with that question.

thanks kxpegger. as far as i am aware the service kx500af pipe is just a cr500 pipe with mods any way. can i ask if you used a cr500 pipe on your af. can you recomend a manufacturer for the cr500 pipe.
many thanks

I used a CR500 pipe and modded it, I've also used a KX500 pipe and modded it and I've used the service Honda pipe, performance wise there isn't a nickels worth of difference.

Service Honda machines the cyl. where the water port is on the KX500af's to make the port tighter to the cyl.  If you look at the cyl. casting it looks like they have taken off about 10mm for more pipe to cyl . clearance as well as inverting the same port.  So if you buy one of their pipes and think that it will solve that water port issue  it won't.

The fmf that they sell is modded some in that area but will still need to be dented in unless you do some machine work on the cylinder like they did.

I think that the PC pipe is a better fit than the FMF any way.     I used the PC cr5 pipe with the k5 inlet and then put a HUGE dent in it for the water port.   I can say that is not the way to do it.

If you look close you can see the HUGE dent.   Also check out the part of the cylinder that could be machined for a tighter fit.

thanks don and zett. don, can i ask how you mounted the cr pipe to the 02 chassis was there much work and did you have to move the mounts on the pipe.
i think i am going to go with the cr 500 pipe and muffler and modify it. i think i can do it for half the price of the S.H.
i will be doing the cylinder machining
are you saying the pc pipe is the best. zett
thanks all

I have a few old FMF cr5 pipes, stock pipes, and PC ones. (have a few CR5's)  So I test fit all of them on my 04 kx250f-KX5 conversion.  The stock CR500 pipe had the best fit with the best water port clearance. But I just did not have the heart to cut up real nice cr5 pipe.  So I used the next best fit.  The PC pipe.

I don't think Service Honda machined the cylinder hose connector on my AF. They just inverted it so the hose connection faces up not down. The pipe that is on mine is made by FMF for Service Honda's KX500AF. There is a modification where it looks like they removed some pipe material and welded it back up on the original pipe that came with the bike. I bought a spare pipe from Service Honda about a year later and the spare does not have this modification and looks to be all CR500 original with just a KX500 header welded on it.

The pipe that is shown on the 02 framed 500 is a kx pipe that was modded to fit, dimensionally it is the same just cut and twisted. on my 250f steel framed 500 I use a CR PC pipe and like Zett, I also dented it around the water spigot, I also ground down the flange to gain as much clearance as possible, the other thing I remember seeing was a block off plate there and the water manifold moved to the back of the cylinder like the 250's. I don't have any performance issues with the dent, although I'm sure there are some, Zett is also correct that even if you bought the service honda pipe you would have to dent it as well, there is not enough clearance as is. having said all this I would use the CR500 pipe and modify it it works well and I think it will work well with your 250.

Maybe not on yours, but I have seen a post by AJ on either this site or another.   He said that they remove material on the cylinder side.

It looks like you could remove about 7mm on the cyl. and another mm or so on the flange.  I know that would have helped me alot.

I've got a spare brand new cylinder. I'll take a look and compare both cylinders. I hope Service Honda didn't remove cylinder material when it would make more sense to just modify the pipe where it was neccessary.
